Thanks Matt, am really hung up on having it finished by Christmas but will see how it goes, Mopar Sunday 2011 (July) as a last resort!

When I was in my late teens we had a mate whose ideas and actions we used to blanket with the name 'Kmart Capers'. He was a nice bloke and all, but geez did his taste in vehicle mods always resemble a pigs bum. He was called Kmart Capers because he added some much tackorama to his Gemini (who would've thought), most of which was bought from Kmart Auto in the days before Super Cheap. Whereas the rest of us were all trying to lowering cars underground and shave, debadge and bin as much extra chrome and weight as possible, he was jacking up and adding enough aerials, spotlights, reflectors, stickers and even stoneflectors to start hauling interstate. He even bought the mags from Kmart, which is sort of cool and weird in a way, because I remember as a kid oogling at 12 slots and Cheviot Turbo's when out shopping.

By far the crowning glory however, was the day a bunch of us pulled into his driveway to find the Gemma up on ramps and him orbital sanding the diff ready for a coat of silver frost and a red panhard rod. We were paralysed with laughter and that image has never left my mind.

Fast forward 20 years and I have to say that I'm now a fully fledged Bunnings version of a Kmart Caperer. The last couple of weeks on the Van have been slow due to some house reno's and prepping my Hardtop for Mopar Sunday, but in between I did mange to ....err... detail my diff...

Now its common knowledge that I have an unhealthy obsession with chrome signwriters vinyl, and it's a relationship that stems back to when I was signwriter and wanting to chrome suspension parts which is of course illegal. So I started chrome vinyling to initially get around these rules, but now use it on everything and to this day have used it with great success on rims, panels, shocks, bumper bars, interiors etc. Its extremely cheap when compared to proper chroming (like 1% of the cost), super durable even on exterior bits, never needs polishing and cleans up beautifully just with car wash and a sponge.

Well with the Van always intended to be jacked up, it was inevitable that the diff was going to be on show so a plan was hatched to undertake the most daring chrome vinyling job in my decade long association with this material. I originally was just going to paint the housing and get a cover chromed or polish an XF alloy one, but they all seemed like a lot of work or a lot of expense. To that end, I decided to take a leaf out of Brian Plankmann's book (remember his column from early issues of Street Machine?) and got stuck into doing a hell of a lot for not a lot of bucks. It all started with a healthy clean up to lose 30 years of road grime and strip of the diff tubes to bare metal. It was then primed and given a few good coats of eighties-spec Cyan Blue metallic. Next up was the worlds most tight-assed metalflake job to the exposed sections which involved buying a $5 can of spray glitter from the craft section at Bunnings (I'm serious), then the whole housing was given a good coat of gloss clear.

I then wrapped the tubes and diff cover plate in chrome vinyl sticker and the results speak for themselves. Yes, up close the chrome finish looks a touch peely due to the surface of the vinyl, but it passes the 3 metre test and you can't tell me it won't look the goods just prior to melting the retinas of unsuspecting motorists as I womble on past. All up cost? Just over $20 which included the stainless steel bolts... Oh by the way, its now got an LSD and 3.45 gears too!

Well after falling off the Van build wagon for about a month I'm gradually crawling back. In between being busy with work on Snuff the Tragic Wagon and the Coupe for Mopar Sunday, and getting the yard prepped for new fences, it hasn't left much time. Then, when there was time, the stink and putrid smoke that blows into my carport (and our bedrooms, the downstairs rumpus and all over our freshly washed clothes on our clothesline) seemingly 24/7 in Winter from the lower neighbours chimney 5 metres away, was enough to drive me back inside. Even the dogs sneeze. Anyway, enough whinging and coughing from me.

So with Mopar Sunday and GreazeFest all done, I decided to rip the covers off the Van and work out where I was at:

This guest has got me a little concerned, we have a bit of history as you know and I bet there's a few Kinder surprises waiting for me amongst that lot!

The other concern was the rear main oil leak that's appeared on the ground under the front. Pretty standard Valiant fare except for the fact that THIS VAN HAS GOT NO FRIGGIN' MOTOR IN IT!
I mean seriously, WTF is going in there. Is someone playing tricks on me hmmmm?

Anyhoo, a mate and I decided to make pricks of ourselves and service the Dukes Of Hazzard 'Dixie' musical horns that are going under the front guard (Disturbia yet again). The compressor pump thingo was given a clean out and oil, then we hooked up the tubes and let her rip! Quite a few times. Fark its loud and is my chimney protest.

Sooo after being wiped out with the flu for a couple of days I thought I'd do something easy. The springs and all associated suspension brackets were cleaned, buffed and painted up and I sparyed the backing plates in Cyan blue. New brake shoes, wheel cylinders and wheel bearings were fitted and all bolted up today. Then it was on with the chrome brake drums and wheels and then I ran out of time. I hope to get the entire rear end finished next weekend and ready to roll in as an assembly when the time comes. Mate those 255's and big rims make the old Borg Warner shrink and look like a Corolla diff.

So that's about it, but at least I'm on the go again!

dam great idea about the vinyl wrap on the diff. looks so real and its easy cleaned aswell, also easy fixed if it gets stone chips. keep up the great work Simo.. loving it.

Thanks Daz, I'm still plugging away at it!!

This Van hasn't been forgotten, just sidetracked again! Mr Juicy has taken priority due to the fact I need to get it rego'd asafp, but I have still managed to keep Disturbia crawling along too. First up is a new fuel cap assembly which is originally found XB/XC GS's and is the flip-type cap. I've always liked these and they were a common accessory fitted to non-Ford Vans back in the day. Unfortunately, they're a bit of work to fit and definitely not just bolt-on, but on a positive note I was lucky to score not only the cap and surrounding trim but also the filler pressing and filler pipe off of an XB. I'm chopping the left rear 1/4 to death anyway so fitting the new pressing won't be much extra effort to weld in:

And surprise surprise, I've changed my front wheels again! A Mopar mate in Melbourne is the 15" jellybean rim guru and was kind enough to box and send me a set of 4 US racing 15x7's that I picked up on eBag, which will not only fill out the Trans Am front better, but will also give me two bigger rims to stick under the back of the orange van. They're in really good nick and should polish up well:

Ok, the distraction known as Mr Juicy is all but sorted so it was back into Disturbia this week. Thankfully the Brissy weather has calmed down a bit so it was back into the left sill. Last time I had finished most of the patching of the inner sill, so I spent a few hours this week sealing it all up and welding the replacement outer skin on. Now this is the first time I've tackled such a large patch panel and in retrospect would have done a couple of things differently now that I've seen how it looks once the outer skin is removed (namely where I cut it along the top, I would have gone into the door jamb for part of it etc.).

But I'm happy with how it came up so its one more thing ticked off the list.

First up was a good coating of rust converter, a prime and then a solid coat of black killrust:

Then it was time to locate the skin and get it welded in. It was a slow process of tacking and cooling the top edge and sides but I tried to avoid any warpage so the patience was difficult but a necessity! The Chrysler factory spot welded the bottom seam in about 15 spots but I decided to hedge my bets and do about 8746 welds instead:

All ground back and its come up amazingly well for me, a welding-impaired gasless Migger, so a quick skim of filler over the join and it'll be done:

Next up was to start poking around the lower left rear 1/4, it was not only full of rust and bog but has a nice crease right along the factory pressing so unfortunately I had to go quite high with the patch panel:

So last Saturday a few of the lads popped over and we had a car day at my place. This included a mate doing some pinstriping on a friends recently finished purple VE kustom sedan 'Statutory Grape', and said VE owner and I knocking the crust off the nicely stalled Disturbia project.

The bonnet on the VE had a palm-sized strange blemish/dryspot smack bang at the front, so after seeing the superb job my mate Jamie did on fixing Mr Juicy's visuals, we let the 'Paint Whisperer' weave his magic with the sandpaper and polish - he's sort of like the 'Ghost Whisperer' but nowhere near as hot! (sorry mate). See, spot the difference??

And with the paint looking sweet again, he laid on some neat lines which sets this thing off beautifully; I should have got a pic of the whole car but it has a white roof, custom front etc. as well:

Anyhoo, while this was all happening, VE Azz got busy bare metalling the tailgate and I started repairing the rotten left rear inner 1/4 panel. Man he got through it fast, must have been the Rose Tattoo he had pumping through those earphones!

So I got busy making a patch panel on the err.. workbench... then checked it for fitment:

Then it was welding time which went nice and smooth and last Sunday I sealed up the inner panel, primed it, then doused it in Killrust. I also trimmed and final shaped the outer patch panel which was next on the cards.

Hey, here's a trap for young (and old) players, we picked up this spankers can of 3M wax and grease remover from Super Shite, but have a look at what the back label says in the rear view mirror, that's right, its been incorrectly double stickered and unfortunately we learnt the hard way on Azza's just repaired bonnet that it was in fact Acetone and not the much more paint friendly W&G remover...

We then got all pepped up to bare metal the front guards for me but got bogged in their tracks. I bought a pair of really clean CL front guards off a mate Mark that originally came fitted to his Charger, and he made it nice and clear to me that the yellow paint was iffy and I needed to bare metal them both; no probs with that and now I see why he said it! Jeezarse!! the paint was like 3 mm thick and enough for Jamie to exclaim "The farkin things look like they've been powdercoated!". We all acknowledged a minutes silence for Mark at the thought of him having to strip back a whole bodyshell, doors and boot painted in this stuff, very liberally applied by a previous owner. I think I'll just get them soda blasted to save lots of grief.

So, after getting the left lower inner rear quarter piece sorted last Sunday, it was time to zip the outer patch piece on. I bought this patch from Hemi Performace about a week after I bought the Van so its been sitting around for about 5 years... It was a pretty neat fit actually but needed some slight massaging to line up the wheelarch pressing. The biggest pain with this left rear 1/4 is that its had a scrape at some stage in its life, right along the pressing, and copped a very ordinary bog job which will be dug out and redone. So I got it all trimmed and tested then clamped it in for final tacking:

With the tacking done I test fitted the bumperette just to make sure the gaps were all cool then the following afternoon welded the whole lot into place:

Then it was time for something 'fun' and I decided to slot in the Falcon fuel filler recess to mount the GS flip cap. As you know these caps were all the rage on Vans (and utes/sedans/wagons really) of all makes back in the day so should keep this pretty era correct. As much as I love the R/T style flip caps, I just think they stick out too far on Vans/utes IMHO (no offence to the many people who run them on their own commercials!) so decided to take the harder road.

So the donor panel from an XB ute was trimmed up after eventually deciding on a size and shape, and the corresponding factory filler recess carefully cut from the rear 1/4 and put away for safe keeping in case I ever change my mind back! I was originally going to line the pressings up centre to centre (of the filler hole) but the safest bet was to align the top of the round larger Ford pressing with the top of where the factory round Valiant pressing originally was; this gives plenty of room to mount the Ford finishing ring and doesn't have it looking too 'Harry Highpants' up the rear 1/4 either. The XB piece was carefully tacked and adjusted, then the cap was mocked up to make sure it was square with the CL body pressings.

You know its funny, I love the GS caps but have despised the factory stock Falcon caps since I was a kid - I could never get over why the factory put in these massive fuel caps and they look terrible, and fark me dead they look even more ridiculous if there's a big chrome fuel spill tray mounted under there as well! So in saying that, it seems ironic that I'd cut up the quarter to fit the pressing that could mount both the awesome and atrocious fuel caps. After having a nightmare last night that I broke the flip cap and all I could replace it with was a factory style XB chrome twist off cap and a spill tray, I've decided to buy a spare flip cap, just in case...

The whole 1/4's looking rough but I'm making progress:

With the positioning all Kool and the Gang, the filler piece was fully welded and I plated the rear side marker hole at the same time, leaving a centre hole to line up the holesaw for the Dodge side marker lamp to match the right side - I did that one about 8 months ago!

The cap was refitted with the Falcon filler tube, I drilled some extra holes and mounted up the factory black Ford surrounding trim that tidies up the whole cap cap area. The plan is to paint the fuel cap body colour, leave the button chrome and buy a repro chrome surrounding ring to use instead of the black one here:

So there you go, just needs a final finish and body prep which will tick a few more jobs off the list!

Thanks Rusty, I'm gradually getting there!

Have been able to dribble a few hours into the Van this week, got a bit sidetracked helping my Dad with his newly acquired VG Dodge Ute which should be a cool hauler for him soon.

I've basically just been plugging away on the lower left rear 1/4, finishing off the welded-in bits and the fuel filler conversion. It's had a decent scrape right along the wheelarch and left centre at some stage which seemed to include all of the factory pressings but I've managed to get it sorted with some patient tapping, filing and smoothing. The plan now is to skim coat the whole side American Hot Rod style and get it all in hi-fill by the end of the week.

By this arvo I'd had a gutfull (lung full?) of bodywork so decided to do the fuel filler mod to adapt the Falcon filler tube top plate to the smaller diameter Valiant filler tube. It was going to be too much messing around to sleeve the two different pipes together so I decided to cut the Falcon top plate off from its standard tube and just trim the outer cap lip from the Valiant one just so the tube remained behind:

And geez its like it was meant to be, the larger Falcon cap plate fits beautifully over the diameter of the Valiant filler pipe and butts up nicely against the original Valiant pipe mounting ring. I'll get one of the guys at work who know there shite to braze/mig/solder the two together to seal it along their mating surfaces:

All I'll need to do is cut the steel filler pipe about half way along and add a new rubber hose joint to make assembly easy as the Falcon tube fits from the outside and the Valiant from the inside due to its length and shape. I could probably run the Falcon plate on the inside but I'd rather keep it as nature intended to make sure the cap seals properly.

Had a good week of progress starting with the filler tube which a mate at work silver soldered for me. I just need to slice the pipe at the halfway mark and add a second hose joiner to make it a piece of cake to fit. I can't believe how well the Falcon and Valiant bits worked out; they went together like peas and carrots, Forrest and Jenny, or Vans and Drive-Ins.

Then it was back to the bodywork, got the left rear lower 1/4 all etched and hi-filled:

Its been great having Mr Juicy to use a mock-up tool for bits and pieces where I can actually stand back and have a good look at stuff and do proper measurements due to the wheels and heights eventually being pretty much the same. To that end I mocked up the sidepipes to make sure I got the 100mm ground clearance (easy done, with them being more like 150mm) and finally sorted out a position for the Gus flutes for the rear 1/4's. These are fibreglass copies of the cast XBGT Coupe versions and were a popular accessory for Vans back in the day. On Falcon coupes and when I've seen them on utes/vans, they always seem to be mounted really high in line with the top of the wheelarch whereas on a Holden they'd always be fitted halfway up the arch which I always preferred. problem with Valiants is that there's a body pressing right in that spot and was always worried it could look a bit odd. So a mockup was done and it didn't look as out of place as I thought so am going at the midway point.

And the most important thing is to make sure the scoops didn't hang out too far from the sides so it wasn't going to look like a Van version of 'Muffin pants', but the mid arch point was no probs. See back in the day you could just flare the ass out of your guards which made them blend in nice, but I can't get away with that these days and the 15x8.5's and 255's put me at maximum track and wheel and tyre size for a CL:

The scoops and pipes will look the goods I think! The pipes have now been split so the front elbows and main tubes can be HPC coated to bling them up and match the truck exhaust tips:

Next (and last!) on the bodywork agenda is 'hell corner', the rear pillar on the left side which has some gaping holes top and bottom plus some gutter rust and the window hole. I picked up a complete turret off a wreck a while back which I'll use for some of the patch pieces due to the weird pressings it has in these areas:

Picked up this old school phone too for the rear interior 'car phone', a Coca Cola red finger twirler just like we used when I was a kid. Mate it brought back some memories and I plugged it in at home and it still works a charm! Took me about an hour to dial a mobile number though, but a mate suggested that I should have 'power-wound' the dialler back by pulling it back with my finger, just like we did when we were trying to be the 1st caller through and win 'Twisted Sister' albums from Radio 10.. Love this stuff:

No Maz, it'll sit the same as Mr Juicy, I've only got a single leaf spring in the back so I can move it around. Trailer guys????? Please wash your mouth out with soap at the thought of me being one of 'those' people! Car ownership is easy for me - drive the life out of it then if its dirty I wash it, if the interiors messy I vacuum it.

Well I managed a few hours on the Van over the weekend after being away with work for the week. First up was to attach the GuS side scoops by 'glassing some studs onto the rear of them. These are fibreglass replicas of the real XB scoops which are normally diecast or something. That is lucky because they needed some shaping to get them to fit the desired position on the side panels... yep, I would have to like them low down which ended up right on top of a factory pressing. It was pretty much put them here or leave them off altogether as they looked crap fitted up high. They'll be painted body colour with the blackouts which should make them a bit more subtle. I thought I was going nuts trying to get the positioning dead equal but it turns out that the two scoops are slightly different shapes so its lucky you can't look at both sides at once!:

While I was in the mood for fibreglass bits I decided to start altering the roof spoiler that was originally designed for HD-WB Holden Vans. First up I had to cut it into two pieces and remove about 4" of its width to get it to fit the narrower Valiant roof. As you can see its a perfect fit when trialled on the HZ garden storage shed I have:

But on a Valiant it was not even close to fitting in a way like it was meant to be. The biggest problem is that Vals have the really pronounced and detailed roof pressing that runs for the full length and on both sides. The only roof spoilers I have ever seen on a Val is the airfoil John Goss XB Hardtop style design, only problem is is that I think they look crap so I had no choice but to make this style work! I do have one of the airfoils here but even on the car it looks wrong.

I figured the best way to make it work with the pressing design was to make the pressing a feature and have the spoiler contour to the factory shape. As you can see from the half that's been modified, I've had to remove heaps of material to make it sit how I'd like, I know it looks rough at the moment but please have a bit of faith in how I think it will look once its cleaned up and moulded into place!

Lastly for this week was to pick up the front guards from the soda blasters who stripped off the 50 000 coats of paint. They're in bare metal now so I'll weld some holes up, scrub them with citric acid then sand, etch and hi-fill them.

Hi all, just getting sidetracked but I love this XR Van lifted from Custom Rodder No. 19, it just has 'the look'

This week has been pretty much focused on zipping up the last of the rust including TARFKAHC (The Awful Rust Formerly Known As Hell Corner). The basic metalwork on the vertical surfaces and the corner gutter is done, the last part being the straight section of gutter rail that had rotted away. Unfortunately my donor roof is sitting in the rain at the moment and is saturated to the bone, so I better wait till it dries out before hitting it with power tools. If the planets align then I hope to have ALL of the rust repairs finished and the left side window filled then reborn as a pentastar by the end of the weekend.

So it was on to the rest of hell corner which mainly meant sorting the gutter rails. I cut away some donors and shaped them to suit. It's a pretty straight forward job now after the amount of the rails I've replaced on this bodyshell so it all went nice and smooth. Here's the cut with the donor ready to slip into place, showing how its a pretty straight forward process:

So then it was onto filling the left side window, I did the right one about 10 months ago I'd say, so this went a lot easier! First up was to cut the donor piece with enough meat left around the edge to recess a strip with the flange tool. The slightly weird shapes at the base came from fixing some rust at the same time where it had gone under the seal:

Then it was out with the Fusor metalbond panelbeaters gluey stuff and the piece was stuck in and clamped into place with pop rivets as its a bit hard otherwise to keep clamps onto it. Once that had had some time to cure, I traced on the window shape using the piece I cut from the right side which I'd managed not to chuck out or lose in the months since.

The window hole was jigsawed out and the tester pentastar bubble window slotted in to make sure it was all Kool and the Gang before I finished the prep and the paint:

The common thought is that I did a pentastar bubble window because of the whole Mopar thing, but there's another reason that is closer to my heart...

So the left rear is looking pretty busy with the scoop, cap, window and stuff, but once its all painted and detailed it should all blend in ok:

I can't really do much grinding or prep around that area until the fusor has had a good chance to set so I decided to clean out the back of the van totally and scrub it down to see what I've got to work with. The plan is to paint it all in plain white then deck it all out properly in blue crushed velvet once I've got it rego'd. I don't think I've ever seen it before like this! You can tell it had some gear in the back from its heyday as it has not one, not two, not even three, but six cigarette lighter points in the side panelling of the rear! That's a lot of TV's, fridges and tube lighting.

Thanks Daz! Made it to an important milestone today peeps; all of the welding, dent and rust repairs are finished on the Van! Thank fark for that!

I had a nutty week with work which didn't leave much spare time, but this weekend I got the last bit of rust sorted where the lower left front guard bolts on in front of the sill, and welded up a hole in the radiator support panel that was, ironically, the first piece of metal I cut out of the Van to repair about 15 months ago (where someone had dodgied in the battery tray many moons ago). I just got a little sidetracked...

Thanks Ramble, the biggest motivator is Mopar Sunday in July 2011, 2 years to the day that the project started and I hate long projects!! I hope to race it on the day and have it all finished bar decking out the back.

Well the Bris Vegas weather has been doing me no favours lately but today I managed to get the upper left quarter panel etch and hi-fill coats done, and primed the inside metal in the rear of the Van. I've spent the last week going mental finishing off the last work on Hell Corner and eyeing off the humidity gauge everytime I saw the sun out and the place start to dry. Today it dropped to 52% which was fine by me. Just in the nick of time too as more crappy weather has been forecast.

So I can get on with longboarding the guide-coated hi-fill, sort any last minute issues if they (no doubtedly) arise and then it'll be on with some primer.

Thanks folks, things have slowed a little this week as I got sent away for work, but I decided to keep things moving ahead by doing some evening Motel room resto on a few other bits and pieces. First up was the wiring loom which I sorted through by removing any dodgy extras and altering to suit the wiper motor that I moved inside the firewall (I'd forgotten I'd even done that until I looked in the engine bay the other day and thought 'oh yeah...') and reconverting it back to V8 configuration for the engine based goodies - this Van is a factory V8 that was converted to a Hemi 6 which I'm swapping back to V8. Thankfully the rest of the loom is mint and cleaned up extremely well. I've removed the heater box so all that extra wiring is gone but I'm fitting 12v hairdryers to use as demisters for rego so I'll add that wiring in once its partially assembled. Speaking of heater delete, it also meant altering the vent boxes. The drivers side stays the same but as you can see in the below pic, the passenger side is incorporated into the heater box:

So I grabbed an extra drivers side vent and remove all of the unnecessary fusebox mounting bracketry, and fitted the longer heater vent cable and correct direction vent facia (the facias are handed to direct air towards the centre) from the larger heater box assembly. A good scrub in the motel shower got them all sorted and the matched heater delete pair is ready to bolt in when the time comes. Using two small boxes was the common method used by Chrysler to plug up the passenger plenum holes on pre 1/71 Valiants when they were ordered as non heater bare bones cars, and these late units are simply the early trap door type with the cable operated flap and vents screwed to the front.

I also picked up a chrome offset V8 brake booster bracket which will bling up the engine bay a bit and go with the chrome detailing I have planned to keep it of the era; I managed to score it cheap due to some small blemishes with the chrome finish, but it'll be of no surprise to anyone that this was fixed in about 2 seconds with about 50c worth of chrome vinyl (who would've thought) and you can hardly notice that its on there. Geez that stuff is awesome and saves you a tonne of coin.

Lastly was some memorabilia I've dug out that will feature somewhere in this Van for shows, first up is the genuine Denimachine promo 7" record that features about 7 songs incl. Super Tramp and the Doobie Brothers; there'll be no mixing it down done with this disc that's for sure. Next up is the 'Roll Your Own' booklet that my Dad bought home from Chrysler in the late 70's (he worked at Tonsley Park and Chrysler/Mitsubishi for 40 years). By some miracle I never ever scribbled or coloured this in in any way as a kid and treated it like the holy grail, but used to read it from cover to cover all the time and would carefully trace over the van side profiles and come up with my own paint and window schemes through the years. Its about the size of 2 A4 pieces joined end to end and is about 12 pages with the middle foldout that has the cool paint ideas.

I can clearly remember how cool it was when I first opened that section of the book up, as was the go with stuff as a 6-7yo kid in the late 70's/early 80's. It was on par with the buzz of seeing that cool twin-motored surf cat pulling huge air off a wave on the opening credits for 'Chris Conroy's Wonderful World of Boats' to the tune of the Emerson, Lake and Palmer theme song, and also the first time I saw a set Skyway tuffs roll by in the flesh on a BMX bike. I get sidetracked easily but man they were great, easy times.

So anyway, with the weather being a mole, I'm trying to keep moving forward doing other odd jobs that will need to be sorted one way or another before this old girl hits the road, and there's plenty to do yet.

Well today's crappy Bris Vegas weather seemed like a great excuse to get a niggly job well on its way to being sorted. I was all set to do it yesterday but conveniently sidetracked myself by having a massive clean up - I'm getting to the stage now where I've got lots of refurbed goodies that I've been plugging away at all sorted to be put back on the Van, but was running out of clean places to store it all. I managed to make some room to try and keep it all in good nick.

The niggly job that I mentioned before again getting sidetracked is the roof spoiler for the back that I started to mess with a few weeks ago. I need to get this sorted asap as I can't paint the car until its all moulded in and prepped. It started out as a Holden HD-WB one piece job that I rescued from a mates HT pano many moons ago. The Holden roof is a totally different shape to the Val and to get it to mount in conjunction with the awkward Valiant Van roof pressings meant I could either try and bodgy it on as is, or make it seem like it was supposed to be there. I liked option 2 much better and has got as far as cutting the spoiler in two and starting to shape one side.

Well today I finished off the right half then made some mirror cuts to the left half to get it back to being nearly a usable item again. The plan was then to rejoin the two halves but I first needed to cut 6 inches out of its width (3 from each half) and reckon all up I've cut approx. 3" off its rear depth and 4" from its centre forward section. Here's the two halves butted together waiting for some action:

Firstly, I'm not a fibreglassing expert that's for sure, and my only experience with fibreglassing over the years has been what I've learnt asking questions and searching youtube, and cringing at really bad bodykits on VD Commodores (you know the ones, VD's have a tacky bit of every model Commodore from VB-VE blended into the one kit). So I figured that keeping the top profile edge straight was the safest way to keep the shape looking decent, and I then screwed some wood to each end of the centre cuts then glassed in a few layers of cloth to make it one piece again. I took the wood off and sat it back on the Van roof and as you can see by the pics I've had to do quite a few nicks and cuts to get it to sit reasonably flat against the body under its own weight so as to avoid too much 'pressure' of the glass trying to push back into its old shape whilst I'm trying to screw and mould it in later on.

So with it now at basically the right shape albeit very rough, the next step will be to screw it down onto a sandwiched layer of fibreglass, let that fully cure to hopefully avoid any cracking/lifting down the track, then mould it in from the top, and then finally finish over the joins by moulding it into the existing roof pressing shapes. I'll also drill a couple of breather holes in the roof skin directly under the spoiler as I'm super paranoid about it lifting/cracking once its on the road.

Oh mate this Christmas rain is sending me stir crazy! Nothing like having holidays and being able to do bugger all of what you have planned. So anyway I decided to keep plugging away at the roof spoiler. Its a bit of a long process but thought I'd post where I'm at anyway.

Now firstly, I've got to make it clear that moulding this thing in is a last resort, I would have much preferred to have bolted it down and sikaflexed the edging to compensate for body flex but the fact that this spoiler is totally not designed for this make of pano means that moulding it in is what I need to do to actually form part of the adaption from the Holden and make it fit like it's supposed to be there. Trying to bolt around the side pressings would look ugly and end up multi-seamed which is not the go, especially as the pressings are a good 8-10mm deep. I was originally thinking of just moulding the sides and bolting the centre to give it some flex, but in saying that I didn't want 'some' flex to actually induce cracking at the corners so it has to be all or nothing.

So anyhoo, I'm just going to keep plugging away, taking my time with my novice skills and will try to do the best possible job to make it last as long as possible! So after annoying a few experienced 'glassers and watching heaps of 'glassing youtube videos it was down to business:

First up I marked where the spoiler sits and 36 gritted the appropriate areas to give it some clean roughish metal to key into:

Then it was on with a decent layer of resin and chop sheet, flattened out with a thread roller to fark any air bubbles off then left to cure for 24 hours. As I mentioned earlier I'm going to sandwich the spoiler down to hopefully help it stay stuck down, and this is like an extra 'undercoat' surface to hopefully help promote bonding compared to normal bare metal.

Once that had cured I again 36 gritted the surface of this bedding layer, sat the spoiler back on and drilled the necessary holes to help mount it and hold it down until the second layer cures. The surfaces were then cleaned up, more resin and chop added and once that was all nice and gooey the spoiler was jammed back on and screwed down to help it set in place whilst the 'glass cures:

I was originally going to take the screws out once it had cured but don't think it'll hurt if I leave them in for good luck, they're stainless anyway so shouldn't cause any grief. So tomorrow I'll scuff this all back and start the top 'glass layers and then get onto 'glassing up the splits and stuff I had to cut in to help make it fit. So with a solid day between each step its taking a while but is worth it in the long run. Hopefully I can at least reverse out of my driveway for the first time and not have it crack!...
